Well depending on the base materials under it it actually can be fairly manageable weight wise for the sword. My guess would be closed cell Styrofoam (the kind used for building insulation) with fiber glass layered over it with maybe some paper mache sculpting to build up the details.

Most excellent cosplay though. Any pictures of it from different angles?
